Showcasing what’s possible: clay calcination in Ghana
As the cement rolls out to customers, Fuller Technologies’ Peter Juul Andersen, Steven Miller and Rasmus Franklin Momme describe CBI Ghana’s record-breaking new calcined clay plant.
Traditional process control systems struggle with cement's complex nature, creating competitive disadvantages and missed targets. We are pioneering the automation transformation with PXP, our advanced process control software that delivers unprecedented operational visibility and real-time AI solutions for prediction, anomaly detection, condition monitoring, and optimization.
Built by cement experts with over 50 years of cement plant control experience, PXP combines our knowledge of the cement-making process with the most advanced control technologies to deliver measurable impact on plant performance and profitability. Our proven solution consistently demonstrates significant improvements in production efficiency, energy consumption, and emissions reduction across global implementations.
Our new service-based approach builds on that and transforms how plants access these cutting-edge technologies. Rather than large capital investments in software that becomes outdated, our subscription model converts expenditure into predictable operational costs while ensuring continuous access to the latest innovations, delivered regularly to constantly position your plant ahead of the competition.
The system enables greater use of alternative fuels while substantially reducing process variability, resulting in more stable, predictable operations. It also reduces equipment wear and minimizes downtime, protecting your critical investments while delivering compelling returns.
Increase production by up to 4-7%
Cut power consumption by up to 4-7%
Lower CO2 emissions by up to 2% and cut NOX emissions.
Reduce equipment wear and minimize downtime

Reduce process and quality variability by up to 40%

PXP provides comprehensive process control across your entire cement production flowsheet, with advanced applications for every critical operation.

Kiln instability drives up heat consumption, shortens refractory life, and produces clinker of inconsistent quality. PXP stabilizes kiln and cooler operations with continuous, real-time adjustments — delivering measurable improvements in production, energy efficiency, and clinker quality while reducing CO₂ and NOx emissions. AI-powered soft sensors are also available to provide real-time predictions of free lime and kiln inlet O₂ levels, enabling proactive optimization rather than reacting to delayed lab data.
The solution includes predictive models that enable smooth, controlled start-up to rapidly achieve process stability and minimise machine wear.
As TSR targets rise, managing multiple fuel streams without compromising stability or breaching emission limits becomes one of the most demanding challenges a plant faces. PXP's enhanced fuel distribution app goes beyond compensation to actively maximize alternative-fuel use — monitoring emissions in real time and pushing each fuel to its maximum permissible level in operator-defined priority order. For plants with a kiln bypass circuit, bypass control comes fully integrated as standard.
Vertical roller mills are recognized for their higher efficiency compared to ball mills; however, they operate in a fast-changing, dynamic environment where conditions can shift within minutes, requiring close attention to process conditions. Our advanced multi-input multi-output control strategy improves operating capabilities and efficiency, delivering significant reductions in specific power consumption and tighter mill control.
Ball mills are energy-intensive machines where conventional control loops prove insufficient, particularly in handling process delays and internal couplings. PXP delivers lower specific power consumption while consistently achieving the correct product fineness, automatically adjusting fresh feed and automating recipe changeovers for grinding circuits producing a range of cements.
PXP combines cutting-edge AI and cloud technologies with comprehensive out-of-the-box functionality, all designed for seamless customization to your unique operational requirements.

Cement plants face constant variability in raw materials, alternative fuels, and operating conditions that challenge traditional control systems. Our self-adaptive controller eliminates the need for complex mathematical models, evaluating process information in real time and adapting continuously without operator intervention. The result is fewer process upsets, higher utilization rates, and consistent performance over the long term — more resilient to process changes than conventional model predictive control and capable of superior dynamic predictions.

AI soft sensors
AI-based soft sensors, developed in partnership with Imubit, close the gap between data and control by addressing one of the cement industry's biggest challenges: the blind spots in real-time process and quality data caused by delayed laboratory results and harsh operating conditions that limit physical sensor placement. Predictions are fed directly into PXP, enabling enhanced real-time optimization across three critical parameters: free lime, Blaine fineness, and kiln inlet O₂. Soft sensors are available for integration in newer PXP installations.

Our cloud-based PXP Insights 2.0 module provides enterprise-level benchmarking across your entire operation, with real-time KPI monitoring across multiple sites transforming complex multi-plant data into clear, actionable intelligence. Configuration changes sync automatically, external baseline data can be imported directly for transparent performance-guarantee comparisons, and dedicated sustainability dashboards provide global visibility of CO₂ savings with regional conversion factors configurable by country.

PXP DataBooks provides a collaborative framework for process specialists and data scientists to develop new AI solutions together and deploy them seamlessly into any control strategy in real time. The platform supports inference of machine learning and deep learning models trained offline, bringing advanced prediction, anomaly detection, and condition monitoring capabilities directly to your plant floor.

Controller performance degrades over time — often gradually enough to go unnoticed until it is costing you. Our control loop performance monitoring (CLPM) tool identifies underperforming control loops and diagnoses problems before they affect plant efficiency, using statistical metrics to ensure parameters remain stable precisely at the target. Visual time series and column charts provide immediate insights across flexible timeframes, enabling corrective action before efficiency losses occur.

Every PXP installation includes a one-year service agreement featuring bi-monthly remote service visits and annual onsite support. Our experts continuously monitor KPI parameters and deliver advanced performance reports, identifying both realized benefits and untapped optimization opportunities. The PlantLine™Essential service framework provides the foundation for expanded support through optional modules, including lifecycle management, cybersecurity, and remote technologies.
PXP has a proven track record of global performance with thousands of advanced process control systems successfully deployed across cement plants worldwide, delivering consistent results and operational excellence in diverse industrial environments.
